Since 1993, Lexmark has manufactured gorgeous carpet designed especially for hotel halls\/ corridors, guest rooms, public spaces, and conference rooms. They can also create custom carpets for customers as well.<\/p><p>Recently, we had the pleasure of going on a tour of the Lexmark manufacturing facility lead by industry veteran and friend of Carpet Express, Mr. Carl Whaley. Lexmark is truly an amazing operation. A lot of carpet mills create the yarn in one place, and tuft it and back it in another. However, at Lexmark, raw materials go in one door and finished carpet comes out the other.\u00a0 This is a seamless state-of-the-art manufacturing operation.<\/p><p>First we were shown the pellets of nylon before they are \u201cextruded\u201d into nylon strands.<\/p><figure id=\"attachment_3350\" aria-describedby=\"caption-attachment-3350\" style=\"width: 300px\" class=\"wp-caption aligncenter\"><img decoding=\"async\" loading=\"lazy\" class=\"wp-image-3350 size-medium\" src=\"http:\/\/uht.ebb.myftpupload.com\/wp-content\/uploads\/2015\/10\/recycled-plastic-pellets-e1314099419649-300x175.jpg\" alt=\"Nylon pellets for solution dyed carpet.\" width=\"300\" height=\"175\" srcset=\"https:\/\/www.carpetexpress.com\/blog\/wp-content\/uploads\/2015\/10\/recycled-plastic-pellets-e1314099419649-300x175.jpg 300w, https:\/\/www.carpetexpress.com\/blog\/wp-content\/uploads\/2015\/10\/recycled-plastic-pellets-e1314099419649.jpg 500w\" sizes=\"(max-width: 300px) 100vw, 300px\"><figcaption id=\"caption-attachment-3350\" class=\"wp-caption-text\">Nylon pellets for solution dyed carpet.<\/figcaption><\/figure><p>Rows and rows of high-tech machines whir noisily as they precision melt or \u201cextrude\u201d these small pellets into hair-thin strands. Since most of Lexmark\u2019s product line is solution dyed nylon, most of the dye process is actually\u00a0in this first step.<\/p><figure id=\"attachment_3351\" aria-describedby=\"caption-attachment-3351\" style=\"width: 300px\" class=\"wp-caption aligncenter\"><img decoding=\"async\" loading=\"lazy\" class=\"size-medium wp-image-3351\" src=\"http:\/\/uht.ebb.myftpupload.com\/wp-content\/uploads\/2015\/10\/IMG_1397-300x279.jpg\" alt=\"Nylon Extruder\" width=\"300\" height=\"279\" srcset=\"https:\/\/www.carpetexpress.com\/blog\/wp-content\/uploads\/2015\/10\/IMG_1397-300x279.jpg 300w, https:\/\/www.carpetexpress.com\/blog\/wp-content\/uploads\/2015\/10\/IMG_1397.jpg 517w\" sizes=\"(max-width: 300px) 100vw, 300px\"><figcaption id=\"caption-attachment-3351\" class=\"wp-caption-text\">Nylon Extruders are loud!<\/figcaption><\/figure><p>In other words, these tiny strands are pure color all the way through. This will help with stain and fade resistance when these carpets find their final homes in hotels, casinos, or even main street commercial applications.<\/p><p>After the pellets are extruded into hair-thin strands of fiber, the strands are then tightly wound around each other and twisted into a tough yarn. The twisted yarn then goes through the process of \u201cheat-setting.\u201d Heat-setting the yarn literally sets the twist and keeps the yarn from unraveling. Those wound strands of yarn are then wound around other strands for added stability and also to create \u201cbarber poles\u201d, multi-color strands and other unique looks. These monstrous krill machines are automated by computers, which determine exactly how the patterns will be made in the carpet. Catherine was a pioneer of the carpet industry who mastered the tufting method over a century ago for hand-made bedspreads. <a href=\"http:\/\/uht.ebb.myftpupload.com\/a-handmade-industry\/\">Learn more about her contribution to Dalton history here.<\/a><\/p><p>From there, the carpet will go through the backing process. A layer of action bac or unitary\/urethane backing is poured, spread, and cooked onto the back of the carpet. This backing locks in the tufts of the yarn and creates dimensional stability. There are other coating processes after that that help everything from reducing static to added stain repellents.<\/p><p>Lexmark has been making commercial and hospitality carpet since 1993, but in the last four years has created a line residential carpet. Their residential carpets are just great. If one lives in Dalton and also works in flooring (which is a pretty good chance), one can get a little tired of seeing the same old styles over and over again.<\/p><figure style=\"width: 420px\" class=\"wp-caption aligncenter\"><img decoding=\"async\" loading=\"lazy\" src=\"http:\/\/www.lexmarkhealthcare.com\/wp-content\/gallery\/florence\/florence.png\" alt=\"Florence from Lexmark's Residential Carpet Collection\" width=\"420\" height=\"600\"><figcaption class=\"wp-caption-text\">Florence from Lexmark\u2019s Residential Carpet Collection<\/figcaption><\/figure><p>We were immediately impressed by their striking patterns and colors. They\u2019ve applied their meticulous process for making commercial grade carpet into making their residential collection. They even use the same twist level in their residential carpet.<\/p><p>We really can\u2019t say enough about how impressed we were and how much we enjoyed the mill tour.
